Duct transitions and reducers are the connecting pieces that make HVAC duct systems work — bridging different duct sizes, shapes, and equipment connections. A poorly designed transition can add more pressure drop than 50 feet of straight duct, create noise-generating turbulence, and waste blower energy. A well-designed transition is nearly invisible to the airflow.

Taper Angle Rules

The taper angle determines how smoothly the airflow transitions from one duct size to another. Steeper tapers cause flow separation, turbulence, noise, and pressure drop.

Contracting (getting smaller): Maximum 15° taper angle per side (30° total included angle). Contracting is more forgiving than expanding because the accelerating airflow tends to stay attached to the walls.

Expanding (getting larger): Maximum 7° taper angle per side (14° total included angle). This is critical — an abrupt expansion causes the airflow to separate from the walls, creating a turbulent recirculation zone that wastes energy and generates noise. If space does not allow a 7° taper, add a perforated plate or turning vanes at the expansion to manage flow separation.

Square-to-Round Transitions

The square-to-round transition is the most commonly specified duct fitting. It connects rectangular plenum boxes to round duct runs, or rectangular air handler outlets to round main ducts. Proper sizing requires matching the cross-sectional areas: the round duct area should equal or exceed the rectangular opening area to avoid restricting airflow.

For example: a 12x12 inch rectangular opening (area = 1.0 sq ft) connects to a round duct. Required minimum round duct diameter: sqrt(1.0 / 0.7854) × 12 = 13.5 inches. Use a 14-inch round duct.

Transitions connect to plenum boxes at air handler outlets and to plenum chambers in ceiling and raised-floor systems. Proper transition design at these connection points is critical — an abrupt transition at the AHU outlet can waste more fan energy than 100 feet of straight duct.

What is the difference between a duct reducer and a duct transition?

A reducer changes the size of a duct while maintaining the same shape (round-to-round or rectangular-to-rectangular). A transition changes the shape of a duct (round-to-rectangular, square-to-round). Both serve the same purpose — connecting ducts of different sizes or shapes — but transitions involve shape change while reducers involve only size change. In casual usage, the terms are often used interchangeably.

What taper angle should a duct reducer have?

For minimum pressure drop, the taper angle should not exceed 15 degrees (total included angle of 30 degrees) for contracting reducers and 7 degrees (14 degrees included) for expanding reducers. Steeper angles cause flow separation and turbulence, increasing pressure drop and noise. For an expanding reducer, the 7-degree maximum is critical — abrupt expansion causes significant energy loss. If space prevents a gradual taper, add turning vanes or a perforated plate to manage flow separation.

How much pressure drop does a duct transition add?

Pressure drop through a well-designed transition (gradual taper within angle limits) is 0.01-0.05 in. w.c. at typical velocities. An abrupt transition (no taper) can add 0.10-0.30 in. w.c. — 3-10x more than a gradual transition. The pressure drop is expressed as a loss coefficient (C) multiplied by the velocity pressure: DP = C x VP. Loss coefficients range from 0.05 for gradual transitions to 0.50+ for abrupt expansions. Always use gradual transitions where space permits.
