The neck (collar) is where the round duct connects to the distribution plenum. Its position relative to the box determines how air enters and how evenly it distributes across the diffuser face. Choosing the right neck configuration is critical for any air distribution plenum box installation.
Top-Entry (Vertical Neck)
The duct connects straight down through the top of the plenum box. This is the ideal configuration because air enters perpendicular to the diffuser face, producing the most even distribution without turning vanes. Top-entry plenums are the default choice whenever ceiling space allows — you need at least 250-350 mm (10-14") of clearance above the ceiling grid for the duct connection.
Side-Entry (Horizontal Neck)
The duct connects through the side of the plenum box. Used when ceiling space is too tight for a top connection. Side entry creates an inherent asymmetry: the side nearest the neck gets more air than the far side. Better-quality side-entry plenums include internal turning vanes or a deflector plate to redirect airflow and improve distribution. Plenum sizing follows three rules, in order of priority. Getting the plenum size right is critical — an undersized plenum box in HVAC systems causes noise, uneven air distribution, and condensation problems:
Rule 1 — Match the diffuser face size. The plenum bottom opening must match the diffuser or grille it connects to. For T-bar ceiling grids, this is typically 595×595 mm (to sit inside a 600×600 mm grid) or 595×1195 mm for 2×4 ft grids. For plasterboard ceilings, the plenum matches the diffuser neck ring diameter.
Rule 2 — Match the duct connection size. The plenum neck collar must match the connected duct diameter. Standard residential sizes are 200 mm (8"), 250 mm (10"), 300 mm (12"), and 350 mm (14"). Using a mismatched size requires a reducer, which adds turbulence and noise.
Rule 3 — Ensure adequate expansion ratio. The plenum cross-sectional area should be at least 1.5× the neck cross-sectional area. This ensures the air decelerates enough for even distribution. For a 250 mm (10") neck (area ≈ 490 cm²), the plenum floor should be at least 735 cm² — easily met by any standard 595×595 mm plenum (3,540 cm²). This rule matters more for small plenums and large necks.

5. Plenum Box Material & Insulation Requirements
The standard plenum box material is galvanised steel (G60 or G90 zinc coating), chosen for its corrosion resistance, rigidity, and fire safety. Plenum insulation is not optional for cooling systems — it is a code requirement in most jurisdictions and a practical necessity to prevent condensation damage.
When a 13°C (55°F) supply air stream passes through an uninsulated galvanised steel plenum box sitting in a 35°C (95°F) ceiling space, the dew point is reached on the exterior surface of the plenum. Water droplets form, collect, and eventually drip through the ceiling tile onto desks, flooring, and equipment below. This is the number one cause of "mystery leaks" in commercial buildings that have no plumbing above the ceiling.

Key point: Insulation must be on the inside of the plenum (liner), not the outside. External insulation leaves the steel surface cold and exposed to the warm ceiling air, which is exactly where condensation forms. Internal liner insulation keeps the exterior surface warm and dry.
6. Installation Best Practices
Support the plenum independently. Do not rely on the ceiling grid to support the weight of the plenum box plus the connected duct. Use hanger wire from the structural deck above, with at least two support points per plenum. A typical galvanised steel plenum weighs 3-8 kg empty; add the weight of duct, insulation, and air pressure, and the ceiling grid cannot handle the load.
Seal the plenum-to-duct joint. The collar-to-duct connection is the most common air leak point in ceiling systems. Apply mastic sealant around the full circumference of the joint, then secure with 3-4 sheet metal screws evenly spaced. Do not rely on duct tape — it deteriorates within 1-3 years.
Seal the plenum-to-ceiling joint. The gap between the plenum bottom edge and the ceiling grid must be sealed with a foam gasket or mastic. Air leakage at this point bypasses the diffuser entirely and enters the ceiling space, wasting energy and potentially causing condensation above adjacent tiles.
Allow straight duct before the plenum. Maintain at least 1 metre (3 feet) of straight duct between the nearest fitting (elbow, tee, reducer) and the plenum inlet collar. Turbulent air entering the plenum creates uneven distribution and noise regardless of plenum quality.
Orient side-entry necks correctly. For side-entry plenums, orient the neck so the airflow direction pushes toward the centre of the diffuser, not toward a wall or corner. If the neck faces a wall, air will preferentially exit the far side of the diffuser, creating a one-sided airflow pattern.

Problem: Uneven Airflow from Diffuser
Symptoms: One side of the diffuser blows noticeably harder than the other. Tissue test shows strong air on one edge and near-zero on the opposite edge.
Causes: (1) Side-entry plenum without turning vanes — air hugs the near side. (2) Duct enters with a bend immediately before the plenum collar, creating a corkscrew airflow pattern. (3) Multi-neck plenum with one branch closed off or significantly restricted.
Fix: For side-entry, install a deflector plate or switch to a top-entry plenum. For upstream turbulence, add at least 1 metre of straight duct before the plenum. For multi-neck imbalance, install a volume damper on each branch.
Problem: Noise from Plenum Area
Symptoms: Whistling, rumbling, or rattling coming from the ceiling near a diffuser.
Causes: (1) Air velocity too high — duct is undersized or plenum neck is too small (velocity above 700 fpm). (2) Loose duct connection vibrating against the collar. (3) Missing or damaged internal insulation liner creating turbulence at bare metal edges.

Causes: (1) Uninsulated or under-insulated plenum box — by far the most common cause. (2) Insulation installed on the outside instead of inside. (3) Gaps in mastic seal between plenum and ceiling grid allowing humid air to contact cold surfaces.
Fix: Insulate the inside of the plenum with minimum R-4.2 (25 mm) fiberglass liner for temperate climates or R-6 (40 mm) for hot/humid climates. Ensure foil facing is on the warm side (exterior). Seal all joints with mastic — not duct tape.
Problem: Diffuser Falls Out of Ceiling
Symptoms: Diffuser drops from ceiling grid, sometimes pulling the plenum box partially through.
Causes: Plenum weight is resting on the ceiling grid instead of independent hangers. Over time, the weight fatigues the T-bar clips. A typical plenum with insulation and connected duct weighs 5-12 kg — well beyond what a ceiling grid is designed to support.
Fix: Install minimum two hanger wires from the structural deck above. Use trapeze hangers for plenums heavier than 8 kg. The ceiling grid should only support the diffuser face weight (typically under 1 kg).
