Return air grilles are the most commonly undersized component in residential and commercial HVAC. An undersized return grille forces air through a small opening at high velocity — creating noise (whooshing, whistling), increasing system static pressure, reducing blower efficiency, and making the room feel drafty near the return. Properly sizing the return grille is simple but often overlooked.

Sizing Method

The sizing calculation is straightforward: Required free area = CFM / maximum face velocity. The target face velocity depends on the noise sensitivity of the space:

Free Area vs Face Area

This is the most common sizing mistake: confusing face area with free area. A 24x24 inch grille has a face area of 4.0 sq ft, but its free area (the actual open area through which air passes) is only 50-65% of face area — typically 2.0-2.6 sq ft. Placement Best Practices

Return grilles work best when placed on the opposite side of the room from the supply diffusers — creating a cross-flow pattern that ensures the supply air mixes with the room air before being returned. In ceiling systems, supply diffusers are typically on one side and the return on the other. In wall systems, supply registers are high and returns are low (for cooling-dominant climates) or vice versa.

Avoid placing return grilles directly below supply diffusers — this creates a "short-circuit" where conditioned air returns to the HVAC system without mixing with room air, wasting energy and leaving parts of the room unconditioned.

What size return air grille do I need?

Size the grille so that face velocity stays below 500 FPM for quiet operation (300 FPM for noise-sensitive spaces). Formula: Required free area (sq ft) = CFM / target velocity. Then select a grille whose listed free area meets or exceeds this value. Example: 800 CFM return at 400 FPM target = 2.0 sq ft free area needed. A 24x24 inch grille with 60% free area provides 2.4 sq ft — adequate. Note: free area is NOT the same as face area — always check the manufacturer published free area percentage.

What is the difference between a return grille and a supply grille?

Return grilles pull room air back to the HVAC system for reconditioning. Supply grilles (more properly called diffusers or registers) push conditioned air into the room. Return grilles are typically simpler — fixed blades without directional adjustment — because air direction at the return is less critical. Supply diffusers have adjustable patterns to control throw and spread. Return grilles are usually larger than supply diffusers because return air velocity must be lower (300-500 FPM vs 500-700 FPM for supply) to avoid noise.

Should return grilles have filters?

Filter return grilles (grilles with a built-in 1-inch filter slot) are useful in residential and light commercial applications where the main system filter is hard to access. They capture dust before it enters the return duct, reducing duct contamination. However, the filter adds pressure drop (0.05-0.15 in. w.c. when clean, increasing as it loads), so the grille must be oversized to compensate. Replace filters monthly — a clogged filter grille restricts return air and reduces system performance.
