Egg Crate Grille vs Linear Bar Grille: Choosing the Right Return Air Grille
Egg crate grilles and linear bar grilles are the two most common return air grille types in commercial HVAC. They look completely different, have different free area ratios, and suit different applications — yet many contractors default to whichever they have used before without considering the trade-offs. This guide compares both grille types on the metrics that matter: free area, airflow capacity, noise, aesthetics, cleaning, filter compatibility, and cost.

1. Egg Crate vs Linear Bar: What Is Each?
Egg Crate Grille
An egg crate grille (also called an eggcrate grille or lattice grille) consists of interlocking aluminum strips arranged in a grid pattern, forming square or rectangular cells — similar to the cardboard dividers used in egg cartons (hence the name). The cells are typically 12.7 mm x 12.7 mm (1/2" x 1/2") or 15 mm x 15 mm. The grid sits in an aluminum frame that mounts to the ceiling, wall, or duct.
Because the grid is open from all angles, egg crate grilles provide the highest free area of any standard grille type — typically 75-80%. This makes them ideal for return air, where maximum airflow with minimum pressure drop is the priority.
Linear Bar Grille
A linear bar grille consists of parallel bars (flat or profiled) set at a fixed angle within a frame. The bars run in one direction — horizontal for wall-mounted grilles, or in either direction for ceiling-mounted models. Bar spacing is typically 12.7-25 mm (1/2" to 1") on center. Free area is 50-60%, lower than egg crate because the bars block line-of-sight and restrict airflow from off-axis angles.
Linear bar grilles are chosen primarily for aesthetics — the clean parallel lines integrate with modern architectural design and are less visually intrusive than the grid pattern of egg crate. They are available in two core variants: removable core (for easy cleaning and filter access) and fixed core.

3. Free Area & Airflow Capacity
The 20-30% free area advantage of egg crate grilles over linear bar grilles has real engineering consequences. For the same grille size, an egg crate grille handles 40-60% more CFM at the same face velocity and noise level.
Practical example: A 595x595 mm (24"x24") return grille needs to handle 600 CFM:
- Egg crate (78% free area): Effective open area = 0.78 x 2.45 sq ft = 1.91 sq ft. Face velocity = 600/1.91 = 314 fpm. Noise: NC < 15 (inaudible). Pressure drop: 0.02 in. w.g.
- Linear bar (55% free area): Effective open area = 0.55 x 2.45 sq ft = 1.35 sq ft. Face velocity = 600/1.35 = 444 fpm. Noise: NC 18-22 (barely audible). Pressure drop: 0.05 in. w.g.
Both work fine at 600 CFM. But at 1,000 CFM, the difference becomes significant: egg crate face velocity = 524 fpm (acceptable), linear bar face velocity = 741 fpm (noisy in quiet spaces). For high-CFM applications, egg crate grilles allow smaller grille sizes — saving material and ceiling real estate.

4. Aesthetics & Architectural Fit
Aesthetics is the primary reason architects specify linear bar grilles over egg crate. The parallel bar pattern reads as a clean, intentional design element that blends with ceiling lines, wall surfaces, and modern interior architecture. Egg crate grilles, with their waffle-like grid, are more visually assertive and are harder to integrate into refined design schemes.
Where Aesthetics Matter
- Linear bar grille preferred: Hotel lobbies, corporate reception areas, executive offices, high-end retail, luxury residential, restaurants, museums, galleries — any space where the ceiling is visible and design-conscious.
- Egg crate acceptable: Standard office ceilings (especially with lay-in tiles where the grille is one element among many), back-of-house areas, mechanical rooms, warehouses, classrooms, parking garages, data centers.

5. Filter Integration
For return air grilles in ceiling plenum return systems, a filter at the grille face catches dust and debris before it enters the plenum space. This pre-filtering protects the AHU main filter from large particles, extends AHU filter life, and keeps the ceiling plenum cleaner.
Egg crate grilles with hinged filter frames are the standard for this application. The hinged frame swings down, allowing quick filter access without removing the grille from the ceiling. Typical filter sizes match standard plenum/diffuser dimensions: 595x595 mm, 595x295 mm. The filter is a low-resistance washable panel (polyester or aluminum mesh) that does not significantly increase pressure drop.
Linear bar grilles can also accommodate filters, but the removable core design is less convenient for frequent filter changes than a dedicated hinged filter frame. For return grilles that need regular filter maintenance (monthly in high-dust environments), egg crate with hinged filter frame is the practical choice.
6. Return Air Grille Sizing
Both egg crate and linear bar grilles must be sized to keep face velocity below the noise threshold for the space type. The maximum face velocity depends on the room's NC target:

Sizing formula: Grille gross area (sq ft) = CFM / (max velocity x free area ratio).
Example: 500 CFM return in a private office (max 400 fpm). Egg crate (78% FA): area = 500/(400 x 0.78) = 1.60 sq ft = a 12"x20" grille. Linear bar (55% FA): area = 500/(400 x 0.55) = 2.27 sq ft = a 16"x24" grille. The egg crate grille is 30% smaller for the same noise level.
